The passenger side center u-joint has to be clearance on one side and the axle window in the passenger side beam has to be ported. The port window should actually be what limits your wheel travel. Too much down travel though and the angle of that center u-joint gets pretty crazy and I sure wouldn't ...

yea I was just made aware of that today of the coil buckets and the coils. Moving them too much would probably cause some issues without moving the buckets as well. Do you plan to put everything back together to remeasure after you cut the lower balljoint mount out? I personally would just measure the angle between the two balljoints using a straight piece of rod passed through both ball joint holes. That way you don't have to put it all back together to check...

it looks to me like it has non zero degree camber bushings in it. Just pull the castle nut and the degrees should be stamped on the top of the bushing. It would be preferable to start with zero's but if you just cut enough to return it to your current readings you should be fine. Do you plan to put ...

I smoothed it all out and shaped it just a little more before I repainted it. Thanks for the tips. I lifted the back wheels as far as I dared with a forklift and it looks like I will have to take a pretty hard hit to get it to flex far enough to hit. Just waiting for limit straps to show up this wee...

[ I believe you might be over-thinking this a little bit. The condition you describe above would very likely never happen in any kind of use, unless you hit the side of a mud pit 45 degrees on at 50+ mph, or come off the top of a dune at said speed to find no back on the dune and you hit the bottom...

I plated it when I cut the beams. I massaged it just a little bit more today and think I may be able to pull 15" of travel out of it. I am going to strap it at 15" and paint the axle shaft white to see if it is hitting. If it hits I will just shorten the limiting straps. Got the truck basically back...

I did indeed clock the diff. It isn't enough to really make much difference in the shaft clearance. It is was less than 1/8" to get the drivers side shaft to line up with the spindle bearing. I will grab some pictures of the window porting when I get back to the shop and post them.
